Safety Precautions

Install in cleanroom environment with proper ventilation.

  1. Electrical safety: Connect to dedicated 220V/30A circuit with proper grounding.
  2. Chemical handling: Use PPE when handling photoresist, solvents, and inks.
  3. Mechanical safety: Lock out power before servicing moving parts.
  4. Laser safety: Never bypass interlocks on laser recording units.

WARNING! High-voltage components present. Authorized personnel only. Follow all local safety regulations.

Installation & Setup

Uncrate components using factory-supplied lifting equipment.

  1. Site preparation: Ensure level floor, stable temperature (20°C ±2°C), humidity control (45% ±10%).
  2. Assemble molding press: Alize platens, connect hydraulic lines, calibrate temperature zones.
  3. Install metallizer: Connect vacuum pumps, argon supply, high-voltage power.
  4. Connect utilities: Power, compressed air (6 bar), chilled water (15°C), exhaust ventilation.
  5. System initialization: Power up control console, run diagnostic tests, load firmware.

CAUTION! Use certified installers. Improper installation voids warranty.

Technical Specifications

Control Panel & Interface

Touch-screen HMI with password-protected access levels (Operator, Technician, Engineer).

Main Screen: Production status, throughput, error logs, temperature/pressure graphs.

Mastering: Source selection (DLT, ISO, network), encoding parameters, test cuts. Molding: Clamp force (10-30 tons), melt temperature (320-360°C), cycle time (3-5 sec). Metallization: Sputter current (2-5A), argon flow (20-50 sccm), base pressure (5×10⁻⁶ mbar). Printing: Ink viscosity, screen mesh, registration adjustment. Quality: BER/PI/PO measurements, reflectivity, tilt.

Disc Authoring Process

From digital source to glass master.

  1. Prepare source: Verify DDP image or ISO file, run pre-mastering checks.
  2. Load substrate: Clean glass blank, apply photoresist layer in spin coater.
  3. Laser recording: Expose photoresist according to encoded data pattern.
  4. Develop: Remove exposed photoresist, reveal pit/land structure.
  5. Electroforming: Nickel plating creates stamper (negative of master).
  6. Inspection: Check stamper for defects under microscope.

Tip: Maintain log for each stamper with serial number and usage count.

Replication & Printing

High-volume disc production.

  1. Molding: Inject polycarbonate into mold cavity with stamper, cool, eject.
  2. Metallization: Sputter aluminum layer (50-100nm) onto data surface.
  3. Protective coating: Apply UV-curable lacquer via spin coating, cure with UV lamp.
  4. Bonding (DVD-9/Blu-ray): Join two substrates with adhesive, check bond uniformity.
  5. Printing: Load ink, align screens, print label, dry in IR oven.
  6. Packaging: Auto-stack, shrink wrap, or load into jewel cases.

WARNING! Monitor molding temperatures to prevent disc warpage.

Quality Control

Automated and manual inspection points.

Sampling rate: 1 disc per 500 for CD, 1 per 300 for DVD, 1 per 100 for Blu-ray.

Maintenance Procedures

Daily, weekly, and monthly maintenance schedules.

  1. Daily: Clean molding tool, check hydraulic oil level, purge ink lines.
  2. Weekly: Replace filters (air, water), calibrate sensors, clean laser optics.
  3. Monthly: Inspect vacuum seals, lubricate moving parts, test safety interlocks.
  4. Quarterly: Replace UV lamps, recalibrate entire system, update firmware.

CAUTION! Use only Sony-approved parts and lubricants.
